Music is something I don't leave home without, and after enduring my fair share of crummy systems, I know that quality gear makes a long drive a joy. On those golden days, when the windows just have to go down, I need power and speakers that can handle it.

While I've clocked a lot of highway miles, I've also logged a lot of hours listening to car speakers from the best in the industry. And I've installed those speakers in a variety of vehicles, from sport coupes to minivans. Every listening environment is unique, every series of speakers has its own sonic stamp, and speakers perform differently depending how they're used. And while it's easy to get overwhelmed by specs, my best advice is to ask yourself. what's gonna put the biggest grin on your face when you just gotta turn it up?

A Crutchfield employee and installation expert shares his process and some pro tips for working with fiberglass. He documented his recent build of a custom subwoofer enclosure and let us pick his brain for the details. Read below for an intro to custom fiberglass work.

When Darren, Crutchfield's vehicle integration gear guru, overhauled the factory system in his 2017 VW Golf Alltrack, he built a fiberglass enclosure for his 10" Hertz subwoofer. No stranger to working with fiberglass, Darren decided he'd make an enclosure that molded to the shape of the spare tire and be removable if he needed quick access to the spare. It took him nine steps to go from concept to custom box.

You'll find some of the essentials for a project like this in our box-building tools, but most will require a trip to your nearest hardware store. You might also opt to borrow a tool or two from your neighbor if this is your first go at a custom build. And then there's the stuff you might be able to find lying around the house.

Before diving into building his subwoofer enclosure, Darren gathered up the following...

List of tools
  • Measuring tape 
  • Circular saw and jig saw or router
  • One or two disposable containers (You'll need these for applying resin. Old coffee cans, sour cream containers, etc. work best!)
  • Rubber gloves (This project could get messy.)
  • Clothes you don't mind ruining (Like really messy.)
  • Painter's mask (And fume-y.)
  • Paint brush (For applying resin)
List of materials
  • Multiple rolls of painter's tape (You'll need these for taping off the area where your custom-fit box will be.)
  • MDF (If you have any structure framing you need to do, fiberboard is a good, cheap option.)
  • Fiberglass chopped strand mat (This is what gives your enclosure its custom shape. )
  • All-purpose fiberglass resin (Applied to the fiberglass mat, this is what gives your enclosure rigidity.)
  • Sand paper (Never hurts to have sand paper to smooth out any rough edges.)
  • Caulk (For sealing any seams and ensuring an airtight enclosure)
  • Box carpet and 3M spray adhesive (For a finished look)
  • Speaker terminal and speaker wire (For easy hook-up and removal of your enclosure)

When it comes to materials like painter's tape, fiberglass mat, and resin, Darren recommends overestimating how much you'll need. He had to make two trips to the hardware store for this project, and when you're covered in dried resin, the last thing you want to do is go out in public (especially in the car you're currently working on).

Planning and building your box

With all your supplies gathered, you're ready to take on your project. Darren set up shop in his garage because it's temperature-controlled and all his tools are close at hand. If you don't have a garage, you'll want to tackle this job when pleasant weather is on the horizon and in a space that has plenty of ventilation. Fiberglass resin is unbeatable for its rigidity once it dries, but in liquid form, it's noxious stuff.

Darren stretched out the following steps over days, but if you have the time to work 'em into a weekend, go for it!

Step 1: Test fit the location

Place the sub in your chosen location to get a sense of how it will mount and if there will be sufficient air space. (You'll usually find your sub's ideal enclosure volume in the speaker's manual.)

Tip: You may want to take some initial measurements and keep them on a Post-it® note nearby for easy reference.

Step 2: Prep the location

Completely seal off the area you'll be using to create your mold. In Darren's case, he laid down layer upon layer of painter's masking tape to ensure that nothing could seep through and damage his VW interior. Even though it was a relatively small area, Darren used a couple rolls of tape.

Tip: You can't be too careful. Some folks go as far as adding a layer of aluminum foil as well to ensure nothing leaks through.

Step 3: Build a skeleton

Confirm the volume you'll need for your enclosure and build accordingly. Darren cut a board to frame out a fourth wall so that every part of the box would be structurally sound. This is the foundation of your box, so make sure it won't move at all as you take on the next step.

Tip: Be sure to overestimate the box volume you'll need. When the time comes to add the top to your box, it's always going to be easier to refine the structure than build it up.

Step 4: Arrange fiberglass mat

Cut your fiberglass mat into manageable strips and pieces. Organize them to cover the surface area of your enclosure. 

Tip: Weight the mat in key locations to keep your strips in place as you begin the next step.

Step 5: Apply resin

Pour over, dab, or paint resin to coat your arranged mat strips and seal any gaps. The more coats of resin the better. You'll want to check the directions on resin packaging for ideal drying temperatures. Darren built his box in the dead of winter, but because he did the job in a temperature-controlled garage, this step went smoothly and didn't drag on.

Tip: Take your time, assess progress, and apply more coats as needed.

Step 6: Finalize measurements

Once the structure is dry to the touch, remove it from the vehicle and peel off any tape that has adhered to the bottom. With your new box outside the vehicle, you'll have an easier time finishing your work. Confirm that the volume of the box matches your initial plans.

Tip: There's no one correct way to measure the volume of your box. Some fill the enclosure with styrofoam peanuts or water. Darren measured the space in manageable layers. 

Step 7: Build and secure your lid

Measure and cut a piece of MDF that will be the lid of your box. Use your sub's listed cutout diameter to create a hole for mounting the speaker. Secure the lid to the molded enclosure.

Tip: Darren caulked the seams of the box just to be sure it was perfectly sealed.

Step 8: Finishing touches

You may want to add speaker terminals for easy hookup to your system. Check out our assortment of other subwoofer box accessories for ideas. Darren used 3M adhesive spray to finish the box with a carpeted exterior, but this is your chance to truly customize your creation. Be bold and give it an exterior that suits your vehicle's interior. Then, wire and secure your sub (or subs) to your new custom enclosure and start thumpin'.

Darren's one final tip

As we wrapped up our conversation with Darren, he summed up with this little nugget of wisdom: "Fiberglassing is really a project for a true audio enthusiast. It's messy work and can be painstaking at times, so before you dive in, it's important to be really excited about what you're going to create."

Custom ATV Stereo

My wife Laurie LOVES music, and we both love to ride our ATVs, so this year for her birthday I made a custom stereo for her ATV so she can enjoy tunes on the trails and back ay camp.

Here's the system I built:

 

One of my chief design goals was to have the system look sleek and integrated. While cheap and effective, I didn't want to build something out of large pieces of plastic plumbing pipe. But there aren't a lot of options for a good custom box that is sleek, good looking, and functional enough to house a head unit, speakers, and an amp.

After many hours of searching the 'net, I finally found what I was looking for.

There's a little-known company in Texas called "Extreme Sounds 4 ATVs" (http://www.extremesounds4atvs.com). They make a product called, simply enough, the "Enclosure 112". It's a weather-proof, durable ABS plastic enclosure, sprayed with LineX protective coat. According to their website:

For the do-it-yourselfer, the versatility of our 1/4" ABS plastic ATV stereo box allows the end user to install countless combinations of commercially available stereo products from 6.5" cone speakers to 8" subwoofers. The sound quality of our enclosure matches that of traditional wooden enclosures by maintaining properly designed air space for up to four 6. 5" speakers, while protecting against the inevitable breakdown of wood due to moisture exposure. More commonly used MDF and Fiberglass enclosures simply can not hold up as well or as long as the ABS plastic enclosures.

It wasn't cheap at $189.95 but it was exactly what I was looking for and much more professional than anything I could make.

I really like the way it integrates with the quad.
 
It looks like it belongs.
 
And there's plenty of room for components.
 
The low profile is sleek...
 
. ..and it fits perfectly on the front rack.
 
And doesn't interfere with steering or visibility.

For the head unit I wanted FM radio and the ability to play MP3s / Ipod.

I chose the slick Sony DSX-S100 Digital Media Receiver.
 
It's a single DIN sized chassis.
 
It has front and rear/sub high-voltage preamp outputs for connecting to an amp
 

But the coolest feature is what they call the internal Tune Tray compartment that holds your iPod, MP3 player, or USB storage device. You fold down the face, plug your player or USB drive into the Tune Tray via the USB connection, and then close it up inside the receiver — safely out of sight, but fully operational from the receiver's controls.

Very cool and perfect for an offroad vehicle.

Here are the basic specs:

  • digital media receiver (doesn't play CDs)
  • built-in amplifier (17 watts RMS / 52 watts peak x 4 channels)
  • plays MP3, WMA, and AAC files
  • Tune Tray compartment holds your iPod or MP3 player inside the receiver, safely out of sight
  • fold-down detachable face with fluorescent display
  • remote control
  • inputs: front-panel auxiliary input, internal USB input
  • outputs: 4-channel, 2-volt preamp outputs (front, rear/subwoofer)

The DSX-S100 isn't a marine head unit, so I wanted to also use a marine cover to keep everything protected offroad and in bad weather. So I ordered this Metra 99-9005B Black Universal Marine Cover.

It has a hinged tinted cover that fits any single-DIN (or 2-shaft) head unit and helps protect from sun, dust, dirt, and water.

 
It has a spring-loaded latch, heavy-duty hinges, and foam and rubber gaskets to protect the head unit from water.

Since I wanted to mount the amp inside the box, choice was limited to what would fit into the box through either the head-unit cut-out or the speaker cut-outs. I didn't want to cut an extra access panel to fit a larger amp and then have to try and seal it up afterwards.

Fortunately this Kenwood KAC-1502S 2-channel car amplifier ( 60 watts RMS x 2) was the perfect size - it just fit in the slot I had to cut out to mount the head unit.

 

Gain: To accommodate the varying range of signal levels from today's factory and aftermarket radios, the KAC-1502S features an adjustable gain control; 0. 2-5.0 volts (RCA).

Low Pass Crossover: The amplifier has a fixed 80Hz, -18dB/oct low-pass filter which can be turned On or Off.

Line Level Input: The line input is a pair of stereo RCA jacks.

 

It measures 9-1/8"W x 2-3/16"H x 7-1/8"D

Power Indicator: When the amplifier is turned on the Power indicator (on top of the amp) lights up red. This indicator turns off with the amplifier, and will turn off if the amplifier goes into protect mode.

 

Power Connections: The power, ground, and remote turn-on connections are 0.35" wide screw terminals. A Phillips-head or flat blade screw driver (not supplied) is required to tighten/loosen the terminals. Spade connectors are recommended. Minimum 10 gauge wire is required for power and ground.

Speaker Outputs: The two pair of speaker outputs are 0.35" wide screw terminals. A Phillips-head or flat blade screw driver (not supplied) is required to tighten/loosen the terminals. Spade connectors are also recommended for the speaker wires.

Note: The speaker output terminals can be used in stereo or bridged mode.

Speaker Level Input: A three-pin harness is included for the speaker level input. The input harness is common ground; it will not accept floating ground outputs.

Fuse: The amplifier uses a 25-amp ATO blade-type fuse.

 

Specs:

  • 2-channel car amplifier
  • 60 watts RMS x 2 at 4 ohms (75 watts x 2 at 2 ohms)
  • 150 watts RMS x 1 bridged output at 4 ohms (4-ohm stable in bridged mode)
  • fixed low-pass filter (80 Hz at 18 dB per octave)
  • Class AB design and MOSFET power supply
  • preamp and speaker-level inputs
  • requires 10-gauge power and ground leads — wiring and hardware not included with amplifier
  • fuse rating: 25A x 1
  • Cast Aluminum Heat Sink
  • Measures 9-1/8"W x 2-3/16"H x 7-1/8"D

The box can fit up to four 6-1/2" speakers or two 6-1/2" speakers and two 8" speakers.

I wanted to keep things fairly clean and simple and chose just a pair of Polk Audio db651 6-1/2" 2-way car speakers.

They have 6-1/2" woofers made from a polymer/mica composite and durable rubber surrounds that they claim won't fall apart under stress from heat, moisture, or time.

They also have liquid-cooled 3/4" silk/polymer dome tweeters

You can even pivot the tweeters, aiming them at your ears for improved stereo imaging.

 
They are car speakers but are marine rated as they have rustproof baskets, stainless steel mounting hardware, and ABS grilles.
 

Other features are:

  • power range: 6-60 watts RMS (180 watts peak power) [a perfect match for my amp]
  • frequency response: 35-22,000 Hz
  • sensitivity: 92 dB
  • built-in 2-way crossover network

 

 
  • top-mount depth: 1-11/16"
 
  • 3/4" pivoting liquid-cooled silk/polymer composite dome tweeter
  • Neodymium tweeter magnet
  • Kapton voice coil

I got all of the components online from Crutchfield - I've use them a bunch in the past and find they have great section, good prices, and fast shipping.

I wanted to keep the installation clean and simple and minimize the number of holes in the box. I also wanted to bolt the box securely to the front rack but have it removable if the need arrises.

Power comes from 8 gauge 12V+ and Ground wires run directly from the battery to a 2-prong trailer wire disconnect (seen here just below the red covered switch).

The box-side of the disconnect wires enter the box (sealed with automotive seam-sealer) where the ground and power wires each connect to a 40 amp auto-resetting circuit breakers. There's no need to use a circuit breaker on the ground, but I find the CBs also make convenient distribution blocks inside the box since the ABS box offers no grounding point itself.

From the CB the power wire runs to this aircraft-style covered switch and from there to the head unit. The head unit has a remote-on wire that turns on the amp and the amp is powered directly from the 12V+ CB distribution block. A small red LED was also added to light up when the switch is in the "on" position.

The box comes as a sealed unit and you have to cut the holes for the speakers and head unit yourself. A jigsaw works well for this purpose.

The CBs are epoxied to the bottom of the box.

Also note the use of small adhesive-backed mounting pads combined with zip ties to keep the wiring neat and organized inside.

 
Here we can just see the switch terminals and the head unit. You can also see where the power and ground enter the box and are sealed with seam sealer.
 
I mounted a small flexible FM antenna on the front corner of the rack, and ran the antenna wire into the box and connected it to the head unit.

Over on the left side, just inside the speaker hole you can see the amp mounted. I epoxied a couple of pieces of white plastic (some scrap UHMPE I had lying around - same stuff kitchen cutting boards are made from and that I use to make skid plates) to the bottom of the box, and then screwed the amp to them; as I didn't want to screw through the box and create more holes.

I connected all the wiring to the back side of the amp before screwing it down and mounted it so I could adjust the gain if necessary without having to unscrew and dismount it.

The speaker enclosure is the next important link. Earlier, we already figured out why we need and how speakers work in Hi-Fi speakers. And how to make the speaker play music with high quality? The answer lies precisely in the speaker cabinet.

Why does a speaker need an enclosure?

A speaker is a key element in the design of any speakers that converts an electrical sound signal into sound waves. We discussed this issue in more detail in a previous article. When the speaker is working, you can see the characteristic movement of the cone back and forth. When the diffuser moves forward, a zone of increased air pressure is created in front of it (the air is simply compressed). At the same time, there is more space for air behind - a zone of low pressure is formed. It turns out that the diffuser creates sound waves both in front and behind. And these waves collide - this is called "acoustic short circuit". You can’t get a good sound like that, obvious problems will arise at low frequencies (low-frequency waves are the longest).

For a speaker to work well at all frequencies, it is necessary to prevent these sound waves from colliding so that they do not cancel each other out. In the general case, this problem can be solved by installing the speaker in the shield. The dimensions of this shield must exceed the wavelength of sound at the lowest frequencies. However, this solution is not suitable for home use. Then the engineers came up with the idea of ​​making a case for the speaker - a box in which the speakers are installed with the front part outward. This housing eliminates the possibility of mutual acoustic suppression of the front and rear sound waves (one wave goes out, the second remains in the housing).

Speaker body - not a simple box

Not every box is suitable for placing a speaker in it. If, of course, we still want to get high-quality sound. The task of engineers in production is to calculate the dimensions, shapes of speaker cabinets and many other characteristics. For example, let's remember that in the process of operation, the column body is subjected to constant mechanical stress due to mechanical movements. And this means that vibrations will be transmitted to the body. If the cabinet walls are too thin or made of resonating materials (eg plastic), then the appearance of audible unpleasant overtones is inevitable. But making the column walls too thick is also not advisable, that is, here you need to find the optimal solution.

One of the important points in creating a cabinet for a column is the correct choice of its dimensions (internal volume). It must be done in accordance with the characteristics of the speaker. Indeed, the air that is inside the closed column housing will be very reluctant to compress and expand. This will make it difficult for the speaker cone to work. For example, take a bicycle pump and try to move the piston with the tube hole closed - you can hardly get a slight movement of the hand. The same air resistance inside the speaker will have to be overcome by the speaker cone as it moves back and forth. This will not have the best effect on the sound of the speaker at low frequencies and on the overall efficiency of its operation (sensitivity). Of course, the speaker cabinet can be made large and then the air resistance inside will have a lesser effect on the performance of the speaker. But there is another way to solve this problem.

What is a phase inverter?

The next element of the column design comes to the rescue - a phase inverter. Have you noticed that many speakers have holes on the front or back? Usually they are round, but sometimes there are other shapes, such as rectangular ones. These are phase inverters, which are a kind of “exhaust pipe” of the speaker.

The bass reflex is a tube in the speaker cabinet that delivers energetic bass response and deep bass reproduction.

The shape and length of this pipe, as well as the diameter of the hole itself, are chosen based on many factors, the size of the column and the parameters of the speaker. It is thanks to the phase inverter that even small speakers can sound bass. In addition, the cones of their drivers move more freely than in the case of a closed cabinet. And this means that the sensitivity of the speakers increases.

How does a phase inverter work? At first glance, it releases the same sound waves from the back of the bass speaker cone. But that is not all. According to its name and principle of operation, the phase inverter reverses the phase of the sound wave passing through it. Therefore, it not only does not suppress, but also enhances the sound (in a certain frequency range) that the speaker reproduces.

The phase inverter is not as simple as it seems. This is a complex resonant system. The sound quality of acoustics depends on the correct calculation of this system. The design of the phase inverter is determined individually for each speaker model. The outlets of the phase inverters can be located on the front or rear panels of the case. Their location does not affect the principle of operation or sound quality. However, the installation of speakers with a rear-facing bass reflex has its own characteristics. It is generally not recommended to place them close to the wall of the room, otherwise there may be an overabundance of bass (although some music lovers may even like this).

Even the best speakers won't deliver great sound if they're installed in the wrong cabinet. Fortunately, modern Hi-Fi is produced by experienced companies.

When you decide to buy speakers from a well-known brand, you can be sure that the sound will delight you for many years.
